Step 1: Base Material Preparation
Clean the joint area thoroughly within 25mm of the weld zone. Remove all oil, grease, oxide, paint, and marking materials using solvents followed by wire brushing (dedicated stainless steel brush only). Contamination is the leading cause of porosity in nickel-copper welds.
Step 2: Joint Design
Use wider groove angles (70-80°) than typical carbon steel joints, as molten nickel-copper alloys have lower fluidity. Maintain root openings of 2-3mm for full penetration welds.
Step 3: Electrode Preparation
Ensure ENiCu-B electrodes are dry. If exposed to humidity, re-bake at 150-200°C for 1 hour. Use only what you need for the shift and return unused electrodes to a heated storage cabinet.
Step 4: Welding Parameters
- Polarity: DCEP (DC+)
- Current: Refer to manufacturer specifications (typically 90-130A for 3.2mm electrodes)
- Arc length: Keep short (2-3mm) for optimal arc stability
- Travel technique: Stringer beads preferred; limit weave to 2-3 times electrode diameter
Step 5: Interpass Control
Maintain interpass temperature below 150°C. Excessive heat input can cause hot cracking and degrade corrosion resistance. Use temperature indicating crayons for accurate monitoring.
Step 6: Post-Weld Considerations
Post-weld heat treatment is generally not required for Monel 400. Clean weld and heat-affected zone with stainless steel wire brush to remove oxides. For maximum corrosion resistance in critical service, consider pickling and passivation.
