How to Weld 304 Stainless Steel to Carbon Steel with E309-16
Welding 304 stainless steel to mild or low-alloy carbon steel is the single most common dissimilar-metal joint in petrochemical, pressure-vessel and food-processing fabrication. The industry-standard filler is AWS A5.4 E309-16, a 23Cr-13Ni rutile-coated stick electrode that tolerates dilution from the carbon-steel side while keeping the weld fully austenitic. Here is a workshop-ready procedure that Ocean Welding uses on its own reference joints.
Prepare the joint
Grind the edges on both sides until a metallic luster is exposed, removing mill scale, oxide layers, and thermal cutting slag within a zone of at least 25 mm from the bevel edges; wipe with acetone to remove oil and grease. No preheating is required for workpieces of standard thickness (< 25 mm); for thicker carbon steel workpieces, preheat only the carbon steel side to 100–150°C.

Using DCEP (reverse DC polarity/electrode to positive pole) ensures a stable arc and facilitates the removal of molten slag. If only an AC power source is available, AC welding may also be used.
Welding technique
- Dry the electrodes at 250–300°C for one hour before use and store them in a heated rod quiver.
Direct the arc toward the carbon steel side for 60%–70% of the weld bead length; this draws more iron into the weld pool, allowing the high-chromium-nickel filler wire to safely absorb the iron.
Use short weld beads; employ a low welding speed for the root pass and a high speed for the fill passes.
- Maintain an interpass temperature of ≤ 150°C to preserve corrosion resistance on the stainless steel side.

FAQ
Q: Do I need to use E309L-16 or is E309-16 fine?
A: E309-16 (C ≤ 0.15 %) is fine for as-welded service. Choose the low-carbon E309L-16 (C ≤ 0.04 %) if the joint will see post-weld heat treatment or wet-corrosive service.
Q: Can I use E308-16 for 304-to-carbon-steel joints?
A: No. E308-16 (19Cr-9Ni) does not have enough alloy content to absorb dilution from the carbon-steel side and the weld will hot-crack.
Q: Do I need PWHT?
A: Not generally. If the carbon-steel side requires code-mandated PWHT above ~ 370 °C, switch to E309L-16 to avoid sigma-phase risk.
